Custom Hats 101: Flat Embroidery vs. 3D Puff

    June 30, 2026|4 min read

Custom embroidered hats are one of the most popular things we make, and the first decision is usually flat embroidery versus 3D puff. They look noticeably different and suit different logos. Here’s the plain-English breakdown.

    Flat embroidery

Flat embroidery stitches the logo directly onto the hat. It’s clean, classic, and works for almost any design — including detailed logos, small text, and fine lines. If you want a refined, professional look, flat is the safe and excellent choice.

    3D puff

3D puff uses a foam underlay under the stitching so the logo literally lifts off the hat. It’s bold, eye-catching, and reads as premium on the right design. It’s why so many streetwear and sports brands use it.

The catch: 3D puff needs bolder, simpler logos. Thin lines and tiny text don’t hold the foam well. We’ll look at your logo and tell you straight if it’s a candidate.

    You can mix them

A common premium look is a 3D puff main mark with flat-stitched fine details underneath or beside it. It gives you the pop where you want it and the detail where you need it. We do this regularly for brands that want a custom, layered feel.

    Which hat to start with

Structured caps like Richardson, Yupoong, and Flexfit hold embroidery best. We stock the popular styles and can order hundreds more from the catalog. Bring your logo in and we’ll show you sample hats with both flat and puff so you can feel the difference before you commit.
